In the world of industrial automation, the efficient management of production flows is a key factor in increasing productivity, reducing manual intervention and ensuring operational continuity.
When the transport involves boxes, containers or products that have to be accumulated, positioned and transferred to a new stage of the process, systems must be designed that combine precision, reliability and gentle handling.
In this context, automated industrial roller conveyors are an effective solution for optimizing material transport and integrating the different stages of the production cycle, especially in automated end-of-line systems, where proper flow control is essential to avoid slowdowns and ensure maximum efficiency.

The challenge: managing box accumulation without damaging the product

The project developed by Alutec arose from the need to automate the handling of empty boxes and boxes being filled, ensuring an orderly, controlled flow to the next stage of the production process.
The main critical issue was managing accumulation: the boxes had to be able to wait temporarily on the line without creating excessive pressure between the products and without compromising correct positioning.
The system therefore had to avoid:
  • pressure between boxes during accumulation;
  • slowdowns in the production cycle;
  • misalignment during transfer;
  • damage to the transported material;
  • manual intervention for correct positioning.
A further requirement was the ability to handle different box formats while maintaining flexibility and precision within the automatic line.

The Alutec solution: an automated roller conveyor with controlled accumulation

To meet these needs, Alutec designed an automated industrial roller conveyor engineered to control every stage of handling, from the accumulation zone through to the final transfer.
The solution integrates several technologies:
  • friction rollers, used in the accumulation zone to allow the boxes to stop without creating excessive pressure between the products;
  • motorized rollers, to manage the controlled advance of each individual box to the next stage;
  • pneumatic stop and positioning cylinders, to ensure precision during the different operating phases;
  • belt transfer system, to connect the different sections of the line.
This configuration delivers a continuous, controlled production flow that is easy to integrate with other automatic systems, such as robots, filling, labeling or palletizing systems.

How the automatic handling system works

The boxes are loaded onto the first section of the roller conveyor and advance towards the accumulation zone via the friction rollers.
When they reach the collection point, a pneumatic cylinder stops the flow, holding the boxes in the correct position and preventing the pressure between products from damaging them.
Next, thanks to a zone with motorized rollers and a higher feed speed than the previous zone, the first box is separated from the others and transferred individually to the next stage.

The system can also automatically handle different box formats:
  • for smaller formats, a pneumatic positioning cylinder is used;
  • for larger formats, the reference is obtained by means of a fixed stop.
Once the correct position has been reached, the box is transferred to the second roller conveyor by a system made up of two belts, as far as the final zone of the process, where it can be picked up or sent on to the next production stage.

Free-running or motorized roller conveyors: which solution to choose at the end of the line?

The choice between a free-running roller conveyor and a motorized roller conveyor depends on the characteristics of the product, the required level of automation and the need to control the production flow.
Not all applications, in fact, require the same level of automation.

Free-running roller conveyors: simplicity and reliability
Free-running roller conveyors are used when the product can move forward without direct control of its movement, for example by manual push, gravity or a transfer coming from a previous stage.
They are particularly suitable for:
  • loading and unloading areas;
  • manually assisted handling;
  • simple product accumulation;
  • transfers where movement does not need to be synchronized;
  • lines with low production rates.
The main advantage of free-running roller conveyors is their simple construction, which makes for robust, reliable systems with reduced maintenance.

Motorized roller conveyors: precise process control
Motorized roller conveyors, on the other hand, are indispensable when the process requires precise control of handling.
They are mainly used when it is necessary to:
  • manage the flow of products automatically;
  • control the feed speed;
  • separate boxes or containers individually;
  • synchronize handling with robots or other automatic machines;
  • ensure precise positioning for subsequent operations.
In modern industrial end-of-line systems, motorized roller conveyors make it possible to create more efficient systems, reducing downtime and increasing plant productivity.

The most efficient solution: combining free-running and motorized roller conveyors

In many industrial applications the best solution is not to use a single technology exclusively, but to combine different types of conveying.
As in the project developed by Alutec, an efficient line can include:
  • an accumulation zone with friction rollers;
  • a motorized zone for handling individual products;
  • pneumatic stop and positioning systems;
  • automatic transfers to the subsequent production stages.
This configuration achieves the best balance between gentle handling, process control and production continuity.

The advantages of the Alutec automated roller conveyor

The solution designed by Alutec delivers several benefits:
✅ Controlled accumulation of products without damaging the boxes
✅ Greater end-of-line efficiency thanks to automatic flow management
✅ Precise positioning even with different formats
✅ Fewer manual interventions in handling
✅ Easy integration with existing automatic lines
✅ Greater continuity of the production process
